Manufacturing Process of Thin Carbon Fiber Sheets

1. Precursor Materials: The primary raw material for carbon fiber is polyacrylonitrile (PAN), though petroleum pitch or rayon can also be used. PAN-based carbon fibers are the most common due to their superior mechanical properties.

2. Carbonization: The PAN fibers undergo oxidation at 200–300°C, followed by carbonization in an inert atmosphere at 1000–3000°C. This process removes non-carbon elements, leaving behind a high-purity carbon structure.

3. Weaving and Layering: Thin carbon fiber sheets are created by weaving carbon fibers into a unidirectional (UD) or woven fabric. These layers are then impregnated with a thermoset resin (e.g., epoxy, polyester, or vinyl ester) to form a composite sheet.

4. Curing and Finishing: The resin-impregnated sheets are cured under heat and pressure in an autoclave or compression molding process. Post-curing, the sheets are trimmed and polished to achieve the desired thickness and surface finish.

Key Properties of Thin Carbon Fiber Sheets

  • High Strength-to-Weight Ratio: Despite being lightweight (density ~1.6 g/cm³), carbon fiber sheets offer tensile strength comparable to steel but at a fraction of the weight.
  • Stiffness and Rigidity: The Young’s modulus of carbon fiber ranges from 200 to 800 GPa, making it ideal for applications requiring rigidity without excessive weight.
  • Corrosion and Chemical Resistance: Unlike metals, carbon fiber does not rust or degrade when exposed to moisture, chemicals, or saltwater.
